Allen-Bradley (Rockwell Automation) PowerFlex 525 troubleshooting
The PowerFlex 525 is Rockwell Automation’s compact AC drive in the PowerFlex 520-series (Bulletin 25B). Faults are shown as a flashing F-number on the integral LCD. Each fault is Type 1 (can be auto-reset and restarted by A541 [Auto Rstrt Tries]) or Type 2 (non-resettable by auto restart; the cause must be corrected first).

How it reports faults
- An active fault shows as a flashing fault number and a flashing fault indicator on the LCD. Press Esc to acknowledge it and regain the keypad.
- b007, b008 and b009 [Fault 1–3 Code] hold the three most recent faults; F604–F610 hold faults 4 to 10.
- For each of the last 10 faults the PowerFlex 525 stores the output frequency (F631–F640 [Fault x Freq]), output current (F641–F650 [Fault x Current]) and DC bus voltage (F651–F660 [Fault x BusVolts]), plus the time stamp (F611–F630).
- Clear a fault with Stop (when P045 [Stop Mode] is 0–3), by cycling power, with A551 [Fault Clear] = 1 “Reset Fault” or 2 “Clear Buffer”, or with a digital input set to 13 “Clear Fault”.
- Automatic restart of Type 1 faults is set with A541 [Auto Rstrt Tries] (0–9) and A542 [Auto Rstrt Delay]. When the tries run out the drive trips on F033.

Evidence to collect
- Photo of the LCD with the flashing fault number
- b007–b009 and the F631/F641/F651 values for the fault (frequency, current and DC bus voltage at the trip)
- Drive catalog number and firmware (FRN)
- P033, P034 motor data and the motor nameplate
- P041/P042 accel and decel times, A530 boost, A550 bus regulator and A437 braking settings
- What the machine was doing at the trip (starting, accelerating, running, stopping, idle)
Work on fuel trains, burners, pressure vessels and electrical equipment must be done by qualified personnel following the manufacturer’s documentation and local codes. Never bypass a safety device or interlock.
