Allen-Bradley (Rockwell Automation) PowerFlex 525 fault F012: HW OverCurrent
Fault F012 on a PowerFlex 525 is HW OverCurrent: the drive output current exceeded the hardware current limit. Rockwell lists programming, excess load, an improper A530 [Boost Select] setting and DC brake volts set too high as causes. It is a Type 2 fault, so auto restart does not clear it.

When it happens
- Instantly at start
- During acceleration
- On a sudden load step or jam
- During DC braking at start or stop
Likely causes and checks
1Motor or motor cable short or ground
- Points to it
- Trips the instant a run command is given, even with the load uncoupled; may alternate with F013 or F041–F043.
- Check
- Lock out, disconnect the motor leads at the drive and megger the motor and cable phase-to-phase and phase-to-ground.
2Boost too high for the motor
- Points to it
- Trips at or just after start in V/Hz mode, with little load.
- Check
- Check A530 [Boost Select] against the load type and the motor data.
3DC brake level too high
- Points to it
- Trips while DC braking at start (A436) or at stop.
- Check
- Check A435 [DC Brake Level] and the DC brake time settings.
4Accel time too short or load too heavy
- Points to it
- Trips partway through acceleration; longer ramp or lighter load stops it.
- Check
- Lengthen P041 [Accel Time 1] and compare F641 [Fault 1 Current] on the next attempt.
5Mechanical bind or brake not released
- Points to it
- Motor barely turns before the trip.
- Check
- Confirm the motor brake releases and the machine turns freely by hand with power isolated.
Telling it apart
- Instant trip at start points to motor, cable, boost or DC brake. A trip partway through the ramp points to accel time and inertia.
- F012 is the hardware limit. F063 SW OverCurrent is the programmable shear-pin function (A486–A489). F006 Motor Stalled means current sat at A484/A485 for too long. F007 is the slower motor overload.
- F041–F043 (Phase UV/UW/VW Short) and F038–F040 (Phase to Gnd) name the phase; if they appear, go straight to wiring and motor checks.
Relevant parameters
| Parameter | Name | Why it matters |
|---|---|---|
| A530 | [Boost Select] | Boost voltage (% of P031) for V/Hz control; named in the F012 action. |
| A435 | [DC Brake Level] | DC brake current; “DC brake volts set too high” is a listed cause. |
| P041 | [Accel Time 1] | Time to accelerate from 0 Hz to P044 [Maximum Freq]. |
| A484 | [Current Limit 1] | Software current limit; does not replace the hardware limit behind F012. |
Evidence to collect
- b007 and F631/F641 at the trip
- When in the sequence it tripped
- A530, A435, A436 and P041 settings
- Motor and cable insulation results with leads disconnected
- P031–P035 motor data and the nameplate
